Fit Over the Protective Layer: Measured As Worn
A hockey pant shell is not sized like a track pant, and this factory does not grade it like one.
Ease, added only where the padded layer underneath needs room.
Measure the player wearing the protective gear the shell will cover — never the player's body.
That single rule is where most shell orders from other suppliers go wrong. A waist measured on the body comes back two to three sizes short once a padded pant is underneath, and a shell ordered that way pulls across the thigh, restricts the stride, and will not close at the waist. The fix is not guessing a size up; it is measuring in the dressed state.
The pattern work starts from that dressed measurement set. Ease is added where the protective layer needs room — seat, thigh, knee, and leg opening — and only there, so the shell reads as a tailored garment on the ice rather than a bag. The outseam and inseam are graded to cover the padded pant's full length without stacking at the ankle.

Sampling confirms the fit the same way the shell will be worn. The sample is tried over the team's actual protective setup, signed off in that state, and only then released to bulk. The graded pattern and the measurement basis are stored on the order file, so a mid-season top-up for three new players reads the same ease allowances as the original run — no fresh measuring, no fit drift between batches.
Waistband and Leg Openings: Closure Options
Closures are where a shell earns its keep five times a week — both ends of the garment get a decided construction rather than a default.
Three Waistband Routes
- Belt Loops with a Lace Front
- The traditional route — loops bartacked around the waistband, laced to tension. Programs that hand shells down across age groups pick this, because the lace absorbs a wide waist range within one size.
- Full Elastic with an Internal Drawcord
- The fastest to dress and the standard for youth programs, where players suit up without help. The drawcord knots inside the band, so nothing dangles to catch a stick.
- Elastic Back with a Drawcord Front
- A closer front profile for adult and brand programs that want a cleaner read at the waist without giving up adjustment.



The Leg Opening
- Zippered Gusset
- The shell pulls on over skates with the zipper open, then closes down for a clean line over the shin area. The gusset panel is cut wide enough that the zipper never has to fight the padded pant underneath.
- Bartacked Zipper Base
- The zipper base is bartacked so the stress of pulling the shell on does not travel into the seam.

Shell Construction: Panels, Seat, and Side Inserts

Crotch Gusset
A diamond gusset replaces the four-way seam intersection, so a full stride does not load the seams.

The choice is recorded per order, and it applies per garment rather than per kit: an order can run the jersey on air knit and the shell on double-knit under one order file.
Dyeing and sublimation both happen on the fabric before cutting, and neither process moves a fabric outside its published range. Buyers specifying a fabric outside these options can send a swatch for evaluation against the existing cutting and sewing equipment.
Color Routes: Solid-Dyed Panels or Full Sublimation
Two color routes cover every decorated shell order.

Solid-Dyed
Panels are piece-dyed to match the reference the buyer supplies — a color code, a physical swatch or garment, or a screen file. This is the route most shell programs take, and it is where the next section's dye-lot control matters most.

Full Sublimation
The kit's artwork — gradients, all-over patterns, side-panel designs — prints into the shell fabric from the same file system as the sublimated jersey. Sublimation dye lands differently on the shell's double-knit body than on the jersey's air knit, and the print profile is calibrated per fabric to close that gap; the mechanism is covered once on hockey socks.
For undecorated orders, blank shells draw on the six standing colorways carried for the blank program — Black, White, Red, Royal Blue, Vegas Gold, and Kelly Green — listed on blank hockey jerseys; a color outside that list runs against a supplied reference the same way a decorated order does.
Whichever route an order takes, the approved result is recorded on the order file as the reference for the full run — and it is the same reference the jersey and socks in that kit are matched against.
Dye-Lot Control on Large Solid Color Blocks
A solid shell is the hardest garment in the kit to keep on-color, for a structural reason: it is the largest uninterrupted color block the uniform has. A jersey carries numbers, crests, and panel lines that break the field; a sock is read at ankle height. A shell is a full-width field of one color read from behind at rink distance — and two shells cut from different dye lots, side by side on the same line, read as two different colors even when each one passed its own check.
Control starts before dyeing. Fabric for one order is dyed or printed from a single lot, so there is no second lot inside the run to drift against. The cutting plan then keeps every panel of each garment on the same roll, because a shell whose left leg and right leg come from different rolls can carry a visible split even inside one lot.
During the run, color is read against the single approved reference recorded on the order file — the same reference the jersey and socks in that kit are matched against, so the three garments are checked toward one target rather than passing three separate checks. Drift is caught inside the batch, while the run can still be corrected, not at the buyer's warehouse.

Production: Print or Dye, Cut, Sew, Inspect
A shell order moves through four production stages on the same site as the jersey program.
Print or Dye
For sublimated orders, the digital sublimation line prints the artwork into the flat fabric. Solid orders are piece-dyed to the approved colorway reference at this stage instead, from the single lot described in the color-control section.

Cut
The automated cutting table cuts the panels against the digital pattern on the order file — leg panels, seat yoke, gusset, and gusseted ankle panels, in the cut and length the order specifies, with each garment's panels kept to one roll.

Sew
A 4-thread overlock joins the panels into the shell body. The waistband assembly gets the most attention, because it carries every closure load the garment will ever see: loops and drawcord channels bartacked at both ends, elastic joined and enclosed, the band set under even tension so it neither ripples nor digs.

Inspect
Finished shells move to checking: closure function, measurements against the graded spec, seam appearance, and color against the approved reference. Print, cut, and sew sitting in one building keeps a shell order from leaving the site between decoration and assembly.

Inspection happens during assembly and again at pack-out, by staff whose only job is checking, so a fault at one size or in one color is caught while the batch can still be corrected. Sampling, Reorders, and the Order File
Every decorated shell order starts from a sample built to the exact fabric, cut, closure route, and color route in the spec — tried over the protective setup, signed off, and only then released to bulk. That approval is the gate that releases the line. On a reorder, the sample round is skipped when nothing in the recorded spec has changed, because the print file, color reference, graded pattern, and closure placement are already on the order file.
